If your last dark-tee order came back with a faint, rubbery halo hugging your design, here's what happened: your file had semi-transparent pixels around the edges — soft glows, feathered shadows, or a low-opacity blur.

The printer's software reads any pixel that isn't 100% see-through as a command to lay down white ink underneath. On a black shirt, that white underbase shows up as a chalky ring exactly where your soft edges were. Your screen showed a smooth fade. The shirt showed a mistake.

The semi-transparency underbase trap

Here's the rule that ends chalky rings for good:

Never leave soft outer glows, feathered shadows, or low-opacity blurs in your print files. DTG RIP software treats any pixel with an opacity value above 0% as a command to spray solid white underbase ink, resulting in a chalky, rubbery ring around your graphic on dark garments.

Your design should have exactly two kinds of pixels: 100% solid, or 100% transparent. Nothing in between.

Why screen preview isn't enough

Your monitor blends soft edges beautifully because it lights up pixels. Fabric doesn't work that way. There's no "faint" ink — the printer either lays down white underbase for a pixel or it doesn't.

So that dreamy drop shadow at 20% opacity? The printer rounds it up to "print white here." The result is a visible ghost of your soft effect, printed in chalky underbase. This is why you can never trust the on-screen preview alone.

The fix: hard edges or halftone dots

You don't have to give up shading — you just have to make it printer-safe. Two clean options:

  1. Hard vector edges: Rebuild soft glows as solid shapes with crisp boundaries. Every pixel is either on or off.
  2. Halftone dots: To fake a gradient or shadow, convert it into a pattern of small solid dots (this is how vintage prints get their shading). Dots are 100% solid pixels, so they survive DTG and DTF with zero underbase mess. In most editors, this is a "color halftone" or "halftone pattern" filter applied to a grayscale layer.

Both approaches trade "smooth blur" for "solid pixels" — and solid pixels never trigger a chalky ring.

10-second QA check before upload

Most guides bury this in theory. Make it a repeatable pre-flight step instead — the duplicate-layer trick that exposes stray pixels:

  1. Duplicate your finished design layer.
  2. On the duplicate, add a solid bright-red fill behind it (or set a bright-red background layer).
  3. Look at every edge. Any pink or faded haze around your graphic? Those are semi-transparent pixels — your future chalky ring.
  4. Erase or harden those edges until the transition is clean, then delete the red layer.

Ten seconds. Done before every export. This one habit kills more reprints than any other.

Resolution and canvas sizing rules

Here's the second trap, and it's just as fixable:

Avoid upscaling low-res 72 DPI web JPEGs. Always build your canvas natively at 4500 × 5400 px at 300 DPI (15 × 18 in print canvas).

You cannot add detail that was never there. Blowing up a small web image just stretches its blur across a bigger shirt. Start big and clean, and you never have this problem.
